You do not need an engineer to spot the problems that matter most. You need ten seconds and a habit. Most rack failures are not sudden. They are the end of a long conversation the rack was having with somebody, and nobody was listening. A forklift clips a column. Nothing happens. It gets clipped again in the same spot next month. Still nothing. Then eighteen months later a fully loaded bay comes down on a Tuesday morning and everyone says it happened without warning. It did not happen without warning. Here is what to look for. The Four Things
Look at the bottoms of the columns. This is where damage concentrates, because this is where forklifts live. You are looking for dents, bows, and any column that is no longer standing plumb. Look at the back column too, not just the aisle side. The back is where damage hides. Look at the baseplates and anchors. Every column should be sitting flat on its baseplate, and every baseplate should be anchored to the floor. Missing anchors, cracked concrete around an anchor, or a baseplate lifting at one corner all mean load is not going where the engineer assumed it goes. Look down the beam line. Stand at the end of a run and sight along the beams. Any beam sagging noticeably more than its neighbors is telling you it is either overloaded or damaged. Look for missing safety clips. The clips or pins that lock beams into uprights are the cheapest part of the whole system and the most commonly missing. Without them a beam can be knocked upward and out of its connector by a forklift, which is exactly how a bay unloads itself. That is the whole check. Walk your main aisle once a week doing it and you will catch the vast majority of what goes wrong. What to Do When You Find Something Take a photo and stop loading that bay. Both parts matter, and the second one is the one people skip. Then get it looked at properly. Damaged uprights do not always mean tearing down a run. Column repair is a real, engineered solution, and for a single bad frame in the middle of a working system it is usually faster and cheaper than a rebuild. But that call gets made by somebody qualified, not by eyeballing it and deciding it looks fine. In California your racking has to be permitted and engineered for seismic conditions, and load capacities have to be posted where people can see them. If you do not know what your rack is rated for, that is a bigger problem than any dent you will find this week. But the ten-second check still matters, because engineering tells you what the rack was designed to do, and the check tells you what has happened to it since.
